According, to the Construction Industry Institute (CII) Source Document 29, the cost of rework is 12.4% of the total project cost. However, these costs are just the tip of the iceberg, because they do not represent schedule delays, litigation cost, and other intangible costs of poor quality Therefore, the complete cost of rework is estimated to be much greater than 12.4%. To effectively reduce the cost of rework, it is necessary to not only study the causes of rework, but also to study the effectiveness of activities designed to reduce rework. This research studied the relationships between rework activities and prevention and appraisal activities on four constriction projects. This research addressed two questions: 1) What is the effect of prevention and appraisal activities on the reduction of rework, and 2) What is the effect of prevention activities occurring in the design phase on rework due to design errors in the construction phase? Based on the project data collect by the Quality Performance Management System (QPMS), this research concluded there was a slight relationship between increasing prevention and appraisal activities and the reduction of rework. There was a direct relationship between the increase of prevention activities in design and the reduction of rework due to design errors in the construction phase. The relationships were stronger for both questions at the project level than at the discipline level. At the project level, the aggregation of all the disciplines appears to negate the biases created within the specific disciplines. This research helps to provide real-world data to emphasize the importance of prevention activity in the design phase of a construction project.

📝Reduction of Rework at a Large Aerospace Manufacturer Book Synopsis : It is an axiom of the manufacturing of any complex product that errors will occur that require repair or discard of said product. In building aircraft, Raptor Aerospace encounters and repairs numerous deviations from the original design drawings. This process is known as rework. Reducing the amount of rework necessary represents a substantial opportunity both for improving quality and for cutting cost. Rework can be further split into several categories, with the simplest repairs referred to as reworkable discrepancies which has been valued at over $50,000,000 per year. This thesis will present a project that began at the start of the internship, when the author was paired with a specialist from Raptor Aerospace to lead a team whose purpose was to develop an approach and implement improvements that would generate a significant reduction in rework. This process would include both physical changes to the manufacturing process and would target specific aspects of the prevailing culture at Raptor. With no existing plan for reducing rework, the two team leaders began the project by conducting a thorough analysis of existing rework data, focusing on the descriptive texts that were provided by inspectors. This analysis generated a pareto of the inspectors' words, enabling the team to identify the most common causes of rework at Raptor. Based on these results, small teams were created to perform root cause and corrective action analyses on the biggest issues. In addition to the small teams, the co-leaders also searched for solutions that would have a systemic impact on the volume of rework. To this end, an automated tool was developed that would report the rework history of every single task completed in final assembly. Within the timeframe of the internship (6.5 months), the various approaches completed by the project team produced verified annualized savings of over $2,000,000, as well as time savings of over 40 manhours per week. In addition, other efforts that were begun but not yet completed have anticipated savings of over $10,000,000. Finally, the project has produced indications of cultural improvements within Raptor Aerospace, as individuals and departments have begun volunteering to contribute and lead improvement efforts. Overall, it appears that the approaches taken by the project team have successfully launched a change initiative which could have substantial and long-lasting value to Raptor Aerospace.

📝Production and Rework Book Synopsis : Reverse Logistics has been stretching out worldwide, involving all the layers of supply chains in various industry sectors. While some actors in the chain have been forced to take products back, others have proactively done so, attracted by the value of used products. When customer demand is given and we have no other choice than accomplish it, we have to look for the most economical way to meet that demand, keeping in mind both quality and delivery within the customer expected time. In a framework of Reverse Logistics, under a scheme of production and rework, one key factor to deal with is to decide whether to carry out both production and rework as separated or combined. This thesis report examines behavior of operational cost over a mixture of production line’s configurations mainly differentiated by carrying out rework using an off-line repair station or doing it at on-line way, and also by sharing tooling or work force, and having a restriction where the average time an item spends in the system should be less than certain amount of time. Parameters such as percentage of good items, production rate (operators; crossfunctional workers), and rework/repair rate (repair men, cross-functional workers) were varied to evaluate system performance metrics. These parameters showed to be the most sensible ones to compare behavior of production/repair schemes carried out in a separated (off-line) or in a combined (on-line) configuration. Report presents five scenarios where three of them were solved using an analytical method based on a markovian open network with birth and death queues with infinite capacity and using an M/M/s queueing system to evaluate key performance metrics of the workstation, where the main difference among scenarios is how rework is carried out (off-line vs on-line). Other two remain scenarios were solved via simulation using Promodel where one scenario distinguishes from each other by what they share: tools or workforce. No matter what kind of method is used, system performance metrics to deal with are operational cost and the average time spent by a customer (or part) in the whole system, as main restriction. 📝Improved Schedule Analysis Considering Rework Impact and Optimum Delay Mitigation Book Synopsis : Rework has been a primary cause of cost and schedule overruns in the construction of heavy industrial projects such as those related to oil and gas. It has been reported that the direct cost of rework is about 5% of total construction costs. Several research studies have analyzed the causes and effects of rework in construction projects, but almost no research exists to support decisions with respect of an effective strategy for mitigating the effects of rework on the cost and schedule of the project. This research introduces a new schedule analysis mechanism that considers the impact of rework on project delays and then optimises corrective actions for mitigating those delays. The proposed mechanism considers rework from three perspectives: (1) a schedule representation of the magnitude of rework as a negative percentage completed with respect to the activities affected, as documented on a specific schedule date, (2) a day-by-day delay analysis for quantifying and apportioning project delays among the parties responsible, and (3) an optimization mechanism for determining the best mitigation strategy for recovering rework at a minimum additional cost. The proposed mechanism can represent and mitigate rework caused by both the Owner and the Contractor. The proposed schedule analysis mechanism has been applied to a case study in order to demonstrate its usefulness and applicability. The resulting mechanism offers a quantitative approach to the consideration of rework in delay analysis and the optimization of corrective action, which are important aspects of effective project control.
